9 TREK ASSEMBLY MANUAL 27 April 2012
Basic Assembly
Road-style handlebar
A drop-style handlebar requires the installation of controls, installation and
attachment of cables and housings, and the application of handlebar tape. However,
most current road handlebar congurations require that the cables and housing be
installed prior to installing the handlebar tape.
Well-placed controls allow an easy reach from either the tops or the drops. At the
same time, they place the levers so that they create a relaxed, ergonomic position
when being used as hand rests. There is a narrow range of positions that meet these
needs; we show you a good traditional starting point. However, new shifters and bar
shapes may dictate a dierent treatment. Whatever you choose, try to nd a method
that allows you to be consistent. Some dealers prefer to leave the handlebar untaped
to allow the customer to select their preference for adjustment of the controls.
Tools required
• 4mm and/or 5mm allen wrench
• Small phillips-head screwdriver
• Scissors
• Electrical tape
• Sharp probe (dental pick, sharpened spoke, etc.)
To install a quill stem
1. Apply a light grease to the threads and bearing surfaces of all clamp bolts of the stem.
Note: Some stem fasteners have threadlocker on them. Do not apply grease to bolts that
have threadlocker.
2. Lubricate the threads of the expansion bolt and the outside of the quill.
3. Install the stem. Make sure the Minimum insertion mark is inside the steerer.
4. Partially tighten the stem expander bolt. Don’t completely tighten the stem yet.
Final tightening will be done with the bike on the floor, to check handlebar position.
5. Place a section of pipe insulation over the top tube in the ‘strike zone’ (Figure 21).
A sharp blow from the handlebar could mar the paint, or even dent the top tube.
6. Attach the handlebar to the stem, but do not completely tighten the clamp bolts.
7. Remove the bike from the stand, and place on the floor.
8. Position the handlebar. As a rule of thumb, simply place the bar such that the
lower, flat portion of the bar tips slightly down at the back (Figure 22).
9. Tighten the expander bolt and the handlebar clamp bolts.
10. Install the handlebar reflector. Position it so that it points straight ahead and is vertical.
To install a direct-connect stem
1. Apply a light grease to the threads and bearing surfaces of all clamp bolts of the stem.
Note: Some stem fasteners have threadlocker on them. Do not apply grease to threadlocker.
2. Lubricate the contact surfaces of the stem. On metal steerers, apply oil to the
inside surface of the stem where it clamps the fork steerer.
Do NOT apply oil or carbon prep between the stem and a carbon fork steerer. For
more information, see Carbon Fiber Parts Lubrication on page 71.
